I had to take in my 2008 Ford Taurus for a bumper to bumper check prior to selling it to a relative. About a dozen items needed to be cared for which was insignificant compared to the Transfer Case squirting fluid, grinding metal sounds and metal filings on the magnetic drain plug.
While discussing the cost of repairs, another mechanic stepped up and said that mine was the third "MAZDA / Ford Installed" transfer case unit that was in their shop within the last month. Both were 2008 model vehicles: a Mazda and a Lincoln. The metallic grinding sound is most significant when turning. In one instance, the entire drive-train momentarily locked up. I was able to reverse the vehicle and the lockup was disengaged.
My vehicle is in the shop today and will cost over $2000 to repair. I was told that there were several hundred transfer case / drive-train complaints and that Ford refuses to accept responsibility. The Transfer case was manufactured by the Mazda Transmission plant for Ford products. I had a Mazda manual transmission in my 1988 Ford Aerostar. Ford has a major financial stake in the Mazda transmission plant, so they should step up and fix each and every defective Mazda/Ford drive-train issue.
