CarComplaints.com Notes: The 2002-2005 Explorer has a very well-established record of expensive transmission failure at under 100k miles. The Explorer has an enclosed transmission which is typically replaced with a rebuilt transmission at a cost of almost $3,000.
Adding insult to injury, the 2002-2005 Explorer also has a massive problem with the rear panel cracking. While it's a minor annoyance compared to transmission failure, ironically the crack usually goes right through the Ford logo.

For the past two years, we've been dealing with the gas gauge not working properly. At 69,000 miles, we had the fuel sensor replaced. It was an expensive fix that cost us between $900 - $1100. Since then, the fuel sensor failed two more times. Our mechanic replaced the fuel sensor a second time about 6 months after the initial fix. Now, August 2017, the Service Engine Soon light came on. We took the vehicle to Auto Zone and they ran a test. Once again, it is the Fuel Sensor. We have 75,000 miles on the vehicle and the up and down on the gas gauge makes us crazy. We never feel safe knowing the computer check doesn't give us the correct number of miles till empty. We are to the point that we want to get rid of the vehicle because we can't trust it. We have to call the mechanic again and try to get the fuel sensor replaced for the third time!!!
